Dissimilar materials lap joining of 1.0 mm thick Novelist AC 170 PX aluminum alloy and 1.5 mm thick Aleris Superlite 200 ST aluminum alloy to 1.2mm thick ST06 Z galvanized steel sheets was investigated with refilled friction stir spot welding(Refilled FSSW).For the lap joints between 1.0 mm thick Novelist AC 170 PX aluminum alloy and 1.2mm thick ST06 Z galvanized steel, the average tensile/shear fracture load was 3044N and the average cross-tension fracture load was 296N.For those between 1.5 mm thick Aleris Superlite 200 ST aluminum alloy and 1.2mm thick ST06 Z galvanized steel, the average tensile/shear fracture load was 4500N and the average cross-tension fracture load was 359N.All samples failed through the interface during tensile/shear and cross-tension tests. The joint interface, composition, fractogragh and fracture mode were analyzed with electron probe microanalysis(EPMA),scanning electron microscope(SEM)and X-ray diffraction(XRD).Zinc-rich and oxygen-rich bands were detected in the interface on aluminum alloy side, and ZnO phase distributed in the fractured surface. The samples during tensile/shear test fractured mainly with intergranular mode.
